ST1100 40 amp alternator removal and Inspection / rebuild.

 :dred11             This will be an ongoing thread as it happens. :thumb
After a recent electrical issue, :think1 Alternator, see FarFailure FR#30 poST, this is what we Abe,aka Dave and I are doing to fix STranger. This isnt an easy task as the Alternator is behind where the swing arm pivots.The swing arm has to come out. I'm learning a lot about STranger as I go,and may help others to B more confident to "DYI" :thumb
 so here's the STory so far. preparing for Abe's knowledge and guidance
I have removed the plaSTics a little overboard but its easier to see the bigger picture
this is what we need to get to

,rear wheel,both sides footpeg mounts,brake-line from swing-arm (3X8mm bolts)

, both exhauST,.next the shocky has to come out,I removed the bottom bolt so driveshaft could come out tomorrow when Abe is here. ++
Now from the top.. next remove 4 bolts on fuel-tank,Remove Air Cleaner box,fuel line and the red electrical connection then lift out the tank.

This reminds of the CX500 where you had to pull the motor out to get to the alternator. So now we leave the motor in but pull the rest of the bike apart to get to the alternator.

Abe arrived nice and early to make a STart.. firST things firST coffee to discuss what we are about to do.Dave checked some things with his lecky meter.then we removed the fuel tank & air filter
,covering the air intake tubes to keep them clean,
I removed the final drive then drive shaft, checking the bits for wear and tear etc,and noticed these wear marks only on a few teeth(?) evident,we both wondered if this is normal,,
next was to remove the swing arm using the specific Castle nut tool and the other tool supplied by Ruben with much appreciation.

undo the right side pivot stud first using this other  tool then remove the castle nut on left side then the left  pivot stud.
to get the swing arm out pull it to the left to clear the recess the right side sits in and wiggle it out.
 Dave's description of Ruben's experience removing the swing arm was helpful.  :crackup
Now you have a clear view of the Alternator, its different to the 28amp, remove the 2pin plug and the power lead, undo the top and left 12mm bolts holding alternator, for the bottom 12mm bolt we used a universal joint type attachment cause its difficult with a normal spanner or straight bar socket extension there is a recessed 9mm bolt holding the brake line where it cross the frame,remove this to give more room to extract the alternator.
Carefully wriggle the Alternator out,  then you will need to twist it to get it out under the cross section of frame. this is what you will see when the Alternator is out.
and here is the 40amp alternator, out where it can then be tested and repaired/replaced. The regulator IS internal as opposed to the 28amp which has an external regulator beside the starter relay and fusible link.

I inquired with Macarther Auto Electrical who lQQked up the parts# and they CAN get parts to fix it, approx $130, so I will take it to them Tuesday to inspect test and repair it, most Auto elect places wouldn't touch it when I said it was a motorbike,,,  WTF its an alternator,
I will update with the report, parts and labour costs when I get it back
 I would like to thank all who have assisted in gaining info, Dave for coming over sharing his knowledge and expertise  and Ruben for the use of his Special Tools which without I would still have a dilemma to solve.and Ian aka Single for his manual  any oil  stains blame Dave :rofl  :rofl :rofl  A BIG THANX guys for your help.
this event has given me a better understanding of STranger, so I'll check his drive shaft, grease his shaft and bearings, and give his rear end  a good clean and touch up, before replacing all his bits back where they belong. I can see an installation post happening here soon.
IMHO this job wasnt as difficult as I imagined, the help given made the job so much easier so hopefully this post will assist other ST1100  owners to attempt this job with confidence and ease. the standard 28amp I think would be easier, ++

Thanks Ruben for the use of the specialist tools for the removal of the 1100 swing arm/alternator, and delivering them  to my house.

Your description of the removal was spot on  ++ ++

Very definitely put up such ideas, as having someone around who has done it before helps a lot to ease the anxiety. And even if the bearings don't need chnaging, seeing how to access them to grease is informative.

On the drive shaft, I could not find pictures of a new one or a used one to judge. It does not looked chopped up badly, so may be wear in use. Aligning things up when reassembling should help, as will greasing it.

Update - found a picture and an article on the drive maintenance - replacing u joint etc). I will send to Abe and johnny.

thanx John, i just lQQked at the pics and the splines are pretty good I think.  I'd clean the splines in my pic above  b4 pic taken. I will regrease it all when its going back together. his whole shaft LQQks gQQd,, >:()

When I replaced my final drive unit I replaced the seal on the drive shaft as well. After 155,000 km plus mine didn't appear to show as much wear as the one pictured in the earlier post. I also used the moly paste on the splines when putting the final drive back on the swing arm.

 :'( I juST had a call back from MacArthur Auto electrics and they have told me that the rotor (thats the bit wound with wire) is shot, and it will need re-wiring or replacing and he said that may be difficult.
 and $320 to re-wire, :eek, it will be 8 dayz before I can afford  get it back  :'( ,, at least STranger should get a thorough clean behind the plaSTics etc..   :thumbsup
 any need a lacky for a few days,, I'll shovel s**T even,,, :rofl

I have been tinkering with STranger while he's recuperating. I have pulled his rear brake caliper apart cleaned the piSTons and fitted new pads, also cleaned everything I could get at ..

I have also been doing more plaSTic welding and sanding ready to spray putty sand again then paint
  I'm getting pretty good at this now. this bit is hidden so I built it up so its more STable

YeSTerday,monday  Abe came over as I was getting my alternator back. The rotor had burnt out and it needed re-wiring and then baking to seal it . we went and picked it up from Macarther Auto Electrical, where Chris was very helpful. They also replaced the internal regulator saying it was better to renew it because it could fail in the future from having reSTored power going thru it. The diodes where all good so no need to replace them, and as quoted all done for $320. A lot better than $1200 for a NEW one from David Silvers.
SO the rebuild began. Dave gave a few pointers like gentlly cleaning the 'O' ring seal and lightly greasing it and cleaning out any fine metal duST in the housing.

Dave greased the spline on the alternator with Honda molypaSTe, and carefully aligned the spline and with a little twiST here and there. it slide into position. we put the three bolts back in with a little locktite, and Dave tensioned the bolts to spec, 58Nm. I connected the main power lead and the 2 pin,only 1active though, plug on the back of the alternator. Next was to temporarily connect Fuel tank and Battery to teST the alternator. Battery read 12.8 charge before STarting, I hit the STart button and STranger fired up firST go, Dave then checked the charging and success it was reading 14.4 on the meter. :runyay then out with the fuel tank to re-fit the freshly painted swing arm.I had cleaned the barrings  and the barring seats, and Dave re greased both with my blue moly grease..
Dave greased the splines on the drive shaft, the drive shaft joint and the diff center with moly also, and we ckecked the rubber boot was on the correct way.We then,holding our tongues juST right lifted the swing arm  angled a little to place the R side onto the recess it goes in, then partially wound in the right side pivot bolt to hold it while we located the left side and replaced the left pivot bolt. Then we tensioned up the left pivot to 105Nm then the right pivot to 18Nm,and then the retainer caSTle nut using the special tools to 105Nm, attached the brake line to the swing-arm. I then put the drive hub on then mounted the shocky. then we fitted the rear wheel before doing up the 4 bolts tight to align the drive. :like all good n tight n sitting right, oh and freshly painted. Then we drained the old oil from the drive hub and re-filled it with new.Dave suggested I re drain and fill it after my next ride. :like
Then I put the painted up tailpipes and towbar on .
almoST done now.   :hatwave
Next thing was to bleed the rear brakes. I had STripped down his rear caliper and cleaned it all, and fitted new brake pads,we STarted STranger BRRMM BRMMM BRMMM  Dave clicked him into gear and he STopped.the brakes  were a little tight  :fp  the pads muST have been a little thicker.  all that was left was for me to put all the plaSTics on. and ease of the brake grab.
Dave's  guidance was not needed for this so after I said many thanks for his time and guidance and tools, grease,
 I bid him farewell.  :rockon :thumb
At this point I must also say a BIG THANX to saas, for the emails he sent on this job, Ruben for the special tools, Ian aka single for the manual, and another to Dave for guiding me thru all this, he has taught me well and given me confidence to assist other OzSTOCers who may need to remove their swing-arm and alternator. Also thanx to all who have had some input to this thread.
Today I finished assembling all the plaSTics, removed one spacer from the rear brake, and then took STranger out for a little ride to see how he felt. All good  :like  :like  :like
we both got into the job and failed to STop and take lots of pics, although we did take a few all under Kimba's watchful gaze, she had us  :think1 she was asleep thru it all. :crackup
while STranger was apart I cleaned his frame and painted bits and pieces, and fixed some broken plaSTics.
I was only left with these 2 fairing crush washers,all the bolts that needed them had them so I'm not sure why these are left over.

Great outcome, with the bonus of an as-new looking ST1100 (in the fastest colour).
